We Have Yet Another Exhaust Option . . . . .
I just found something y'all might be interested in . . . . yet another exhaust option for our beloved KLX250S by HMF.
This one is quite interesting. It is a slip on and they also back it up with some really great information obtained on a dyno. No more guessing at what happens, as here it is!
HMF Engineering KLX250S Slip On Information
He is claiming 2.5 horsepower increase with our baseline mod package AND his slip on. He further states that if you REMOVE the airbox lid, you can further gain 1.5 horsepower. (there is a safety issue there - if the carb ever backfires, you might have a fire!) We're talking a total gain of 4.0 horsepower on the KLX250S from the stock horsepower of 18.2! That's an almost 22% increase with just minor tweaking! No wonder it can be so readily felt! Without changing in cams and other internals, not much more power is available from his testing.
Sounds like we have another choice to go with. And there is a quiet option which is quite quiet!

I have a hard time believing that the reason that the exhaust is restricted is because of the header pipe. I mean we all know what catalytic converters do to a cars power, so I would think that the spark arrester and the catalytic converter are the culprits, but then again that's just my opinion.

I sort of have to agree with deej. I mean our engine is a single cylinder thumper! How complicated is it to make one header pipe!
