I found a standard 1/2" bit that was turned down to fit a 3/8" chuck worked fine for the first baffle. (Note that if your exhaust has a 3/4" opening, then there is no "first baffle" ... I don't know what, if anything, can be found deeper in, though.)
I wanted to drill the second baffle, but couldn't reach it. I got a 12" long "Mastercraft Aircraft Extension Bit" from Canadian Tire for about $15, but the largest they had was 3/8". Now that I have it, though, I can't find many other places in need of a 3/8" hole!!!

Thanks for that info! I measured the opening and it's 3/4" exactly. No wonder I couldn't seem to reach the baffle[&:]

Masonry bits have a carbide insert in the tip that doesn't work very well on steel.

It would be interesting to find out if there's anything deeper inside, like the 2nd baffle that's in the North American exhaust.

I dunno, I think I'm through fiddling with that boat anchor...errr...I mean 'muffler.' [8D]I wouldn't mind having exhaust system for a KLX300, but not for the price of a new one. I guess there's still time to research between now and income tax return time!
Oh, on a side note, I visited the Kawi dealer today to see what he uses to adjust pilot screws. I was hoping for something simple, but he whipped out one of those 'Kawasaki special tools.' It had an long thin handle that you twist to drivetwo bevel gears which in turn drives the screwdrivertip at a 90degree angle.Looks way to pricey for me. Ithink Ifound something similer, though not as fancy, that is availablefrom motion pro for about $24.00US
