How do you secure the Pilican case to the bike?

It's really easy. You go to the hardware store and pick up 3 rubber clamps sometimes called Adell clamps. Here is a picture as to what they look like. All you do is drill three holes at the right spot and mount the case with some rubber washers and self locking nuts and bolts. There was an install thread way back in the day like almost 3 years ago. Thanks, I need it. as I don't have the carrier frame to begin with. It says for 2008 klx-250s, but bike picture looks like my 2009.

That rack will take a lot more weight then the stock one. The factory rack will damage your ride if you load it too heavy.
I put a Clarke tank on my KLX and I get 149 miles out of tank (reserve gets me to 169 miles). If I was stock, I would easily get 200 miles on a tank and still have gas left over.

Yes, the stock rack location can't take too much load.
Does www.cycleracks.com rack fit 2009 klx-205s?
As for fuel tank. The clarke fuel tank website only show it has tank up to 2007, not sure it will fit 2009 Klx-250s.
