I dont want this to turn me away from green either......i love the bike, just not the problems.... and from what i hear kawis are great bikes... just not mine i guess... hopefully i get more lucky next time.... id really like a klr650... but as of now i still bleed green... dont think that will change.

So just to post mortem a little bit, you have had that knocking sound for a long time if I recall. Even back before the Florida TdA-II trip in January is that right? I'm thinking it was well even before that. So do you think it was the cam chain even way back then? I know they replaced that split gear when they said one of the springs on it was broken or not working right or something and that was supposedly was was causing the sound. But I remember you saying that didn't fix it.
What about the bent valve(s)? I'm wondering if that wasn't caused by either the chain being so loose or twisted that it caused it to skip a tooth and messed up the timing slightly and caused some valve interference with the piston and that's where the bent valve came from.
So was all of that rooted to the cam chain do you think? And if so, I wonder how that chain got that way to begin with? They just don't stretch out that soon or twist up like that on their own. Could it be that the original noise was indeed the gear, but when the dealer put it back together they bungled the cam chain and while they fixed one problem they caused another? Not really trying to place blame or anything, what's done is done. But just trying to figure it out and get to the bottom of the cause(s).

Congrats EMS on finally getting to be able to ride again,I just can't imagine having the patience like you did on waiting that long.I'd have been a ranting redneck at the dealer every chance I had to try to get future customers to buy elsewhere.LOL Lets hope nobody else here has that kind of hassle at the dealership.

Well when they replaced the split gear it was making the rapping noise that it was still just up until now. The "mechanic" said that the timing chain probably got messed up when that split gear happened, but i dont know if i believe that, im not sure if those two are directly connected somehow, maybe someone didnt put the tensioner in correctly..... i have no idea how it happened. Maybe it was just another bad part... The intake valves are more interesting to me.... they sealed on the old head, but not the new when he had it back together.... they were not bent much i saw them, he put them in a cordless drilll so you could see how the face of the valve was just off a bit.... but it was enough to not seal, so i think they just got conformed to the old head i dont know if that would be normal or what but it is what it is now... and i rode it to work today...

As for the valve, I think since the chain wasn't on the tensioner, it probably skipped a tooth and got bent. It eventually reformed to the head after repeated banging. Or it actually reformed the intake port to match its new profile. Then when the head was replaced, but not the valve, they didn't match.
Anyway, I'd say maybe the split gear/broken spring was real but all the other problems were caused by the dealer putting your bike back together after replacing it.

That's my guess. I.e., in putting the bike back together after the split gear, the tensioner was put back in, possibly fully or even partially extended. They wrenched it down tight and it was so tight that the tensioner push rod slipped past the chain, i.e, the chain twisted away and the rod pushed past it. There's a plastic guide in there too and an examination of that part could give some information. They may have replaced that, though too, this 2nd time around. But remember that photo of your tensioner where the barrel was broken off? I think that might have happened either when it was wrenched down while extended, or over time as the chain worked at it from the side.
