Installed 1994 KLX250 exhaust on '06 250S
I put it on yesterday. It bolts on, but you have to have both the head-pipe and muffler. The '94 head-pipe is about 1 1/4" longer and the muffler is about 1 1/4" shorter than stock. The muffler is about 2lbs lighter than stock.
I have done the basic carb mods: removed snorkle; raised the needle; turned the pilot screw out 1/4" turn from stock; installed 122.5 main jet. I am still running stock gearing. I did not get the spark arrestor with the muffler, so the bike is loud. Basically, there is not much restriction anymore. The hole out the back is about the same diameter as the head pipe.
The bike has more torque down low. It starts pulling around 3,000 rpm. That surprised me a little. The bike revs easier, which didn't suprise me. However, I was a little disapointed from 9,000 rpm and up. Feels about the same as stock muffler. I think I may need to put a bigger main jet in. Any opinions or suggestions?
I will keep everyone updated as I mess with this. I'm going to have to get the spark arrestor for it or do something else to quiet it down. It is fine for the street, but I like being stealthy when I ride off-road.

I've been looking for a new aftermarket pipe. Do you have any pictures that you can show us of your new pipe so I can see the differance on this bike.

Sorry, I don't have any pics. When looking at the bike, it looks just like the stock muffler and head-pipe. It bolts on just like stock. Walking up to the bike, you would never know it wasn't stock.

Here is an update. I made a "spark arrestor" for the end of the muffler. The 1994 muffler sound level is comparable to the stock muffler. I raced my brother, which is how we can tell if something we do to the bike works or not. He has same mods as me, except he is using a 13t front sprocket. In previous races, I would just barely, barley pull him, but if he got the hit I could not catch him. This time I gave him the hit from a stand, so he got about a bike and half in front of me. I drove by him at 70mph on my speedo and was still pulling away. This was about as big difference as racing with stock carb vs. modded carb.
I have been driving around like this for a few days now. The bike has more power everywhere. I am pretty happy with it. I am still considering putting a bigger main jet in it to see if it does anything.
