On the FMF instructions it said to bend it, I used a big adjustable wrench. It moved for me easily and no problem with the paint. Not a big deal at all and when done it looks like it is suposed to be that way.

I feel ya man, its a piece of ****. i bought one and sold it. You are going to want to attatch the pipe to the header by it self, and ram it in their as best as you can. shimmy it in their with force. then attatch your muffler, this is alo very difficult. dont tighten anything until everything is in place. i alos had to bend the triangle bracket. i was very upset about the money spent for that garbage. adn the packing was gone in 2k miles

Thanks eveyone for the info.
I did ride the bike for about 5 minutes around my neighborhood on Saturday after I forced the exhaust into place. We'll see if I goofed and melted the airbox with this short ride...

Well I got an email from TBR today. They are asking if the foot guard is bent inward.
I sent them these two pictures along with a couple of others.
I dunno if it is or is not "inward" more than it should be. *shrug*
Anyone have thoughts?
And as you can see in the first picture, I'm rockin' my shop shoes.

Well I'm sending the S bend tube back to TBR. That's what TBR wants to do. I will say the guy I'm dealing with at TBR has been pretty cool and responsive.
We'll see how much time this process takes. They are in California, I'm in Florida. So 4-5 shipping days both ways and then their time with the tube. So I'm probably looking at a 3-4 weeks.
And my saga gets better.

I ordered a replacement muffler gasket for the stock exhaust so I could actually ride the bike while things are figured out with TBR. Well the bozos at Seminole Powersports ordered the wrong gasket. What really got me was the fact I went in with the old gasket AND the page from the service manual and physically pointed to the part I needed. And they still got it wrong. Best part was the clown that took my order looked me straight in the face today and said I never showed him the part on the page. Essentially, he lied to me. He "remembered me" and the order but not seeing the part I needed on the page.
So anyone in central Florida ordering parts from Seminole Powersports, make sure YOU know the part number. In other words, you'll need to the job of the Parts Department there.

Does anyone know if there are clearance differences between the KLX250S and KLX250SF due to the suspension?
I know the 250SF has a "lower" suspension so would that change the "room" for other parts on the bike? Specifically, would the 250S have more clearance room around the airbox and passenger foot guard since the suspension is raised (higher) than on the 250SF?
I'm thinking in simplistic terms (what I do best) but since the shock is higher wouldn't there be more room on the 250S?
And I'm trying to compare apples to apples so I'm specifically discussing the 2009 model year for both bikes.
Thanks for any info/opinions.

I have an 09 SF and it should be the same as the S. Suspension is lowered by the link at the bottom of the shock. The link sez 119.5 on it. Air box and top of shock should be identical.
I don't know about your bike, but mine came with less cursing and more riding pleasure. Its a hoot!
