This is so FRUSTRATING!!!!!!!!!!!!!
I can't figure out why it's doing that. I pulled the exhaust cam, and removed the spring from the ACR. It SEEMS like it's functioning normally... Only thing I'm questioning is the fact that I have to move one weight to the side before the other one will swing out freely.. The manual doesn't go into too much detail about this part. They just say to replace the cam if it's not working right..

Put it back after oiling it, and moving the weights a few times, and it's still doing this.. I can't even see what it's catching on to make that clicking noise.
This sucks. I hope I don't have to buy a new cam gear. ($150!) The thing was working fine before I changed the head gasket
Anyone know if I can remove the KACR? Or will the 350 be too much to turn over with the e-start?

Remember the 300 is a kick start bike.
Removing the ACR mechanism may make it a bit harder to crank over.
But from what I read, its no biggie to remove it.
But I'm not convinced that is the main problem.
I would be looking at things very closely before removing it.
I would want to know what is going on first.

I know man.. I must have cranked it 50 times just staring at it trying to figure out WTF is going on.. I just can't see anything. I really wish I had another KLX here to compare to

I reckon something is holding a valve open a bit.
Pull the head and start again.
I know its a pain in the *** but thats what I would do.
When you disassemble and re-assemble, look for what's causing that click.
Surely someone on here knows for sure about that click?

+1, I don't believe in coincidences so something happened while doing the head gasket. Is one of the cams 180 degrees out? Just a guess.

What could have happened though, really?? I pulled the head, slipped the new HG on, and bolted it back down.
I've reset the timing on the cams twice, I'm sure that they're correct. The EX and IN marks are 32 chain pins apart, the marks are level with the top of the head at TDC... I just don't know what else could be wrong. The click isn't from deep in the head, it's the ACR clicking for some reason. If I manually hold the weights outward and turn the crank, it will not click.. It just seems like they might not be swinging open freely when the motor starts to fire.
If I take the cam out, and the spring off the ACR, I can only swing out the weights if I move one side out first.. They don't want to swing out if I pull on both of them evenly - which is leading me to believe something is not right.

Removal of the ACR will put much more strain on the idler gear, another weak spot in the KLX engine.
