If you need the spark arrestor for legality reasons, then I would not recommend drilling the exhaust. I drilled out the baffles and had a friend weld in a new tail piece, but I did not realize at the time that I drilled through the spark arrestor baffle and now I am not legal. I will have to replace my exhaust to pass a yearly vehicle inspection before I will be able to ride this summer. If I wre in your position, I would save the cash for a new exhaust system, then the jetting andairbox can be done after you have the exhaust.....as jetting and airbox mods are relatively cheap to do compared to the price of the exhaust.

VORTECkaw, the one I saw for $10.00 ended. I don't know if someone bought it or not. I have seen many on e-bay in the $9.00 to $45.00 range. I just did a quick look and didn't see any right now. Just wait a little because they are for sale all the time.
Flood_33, my experience with the FMF Powercore 4 was with a FSW head pipe. A riding buddy also has that set up. I currently have a FSW full system.The FMF is a nice unit. If I had the S model and had to have a full aftermarket system I would go with the FMF header and exhaust. FMF does not make the header for the 300. The only other one I can compare to is the Big Gun. The FMF is much better qualityIMO. I don't have any experience with the Muzzy but it looks and sounds like from others to be a good unit. I still have to repeat that the biggest bang for the $ is the FSW header and 300 exhaust with the but plug removed. As good power wise as any system I have tried and you don't have to repack it.

Hopefully someone else will chime in and answer. I think there is a difference in length between the 300 head pipe and the 250S. I think the S has a shorter pipe, so if you get an FMF for the 300 it may not fit. I think I recall someone using a stock 300 header with an FMF exhaust on the S model. Stock 300 headers are also on e-bay often and cheap. But I would never go that rout. Also there has been documented fit problems with the FMF exhaust and FSW header. If you go that rout, let Jerry at FSW know you are using an FMF and he will make sure it fits up. The Sdoes need a different exhaust to help it breath but with my experience with the 300, the header gives the most notable power gains.

Trust me once you read the "How To's" its not as bad. Plus you have this great forum to help you. If you know any friends that have done jetting it would be great to have them at you side.

yes the header lengths are different for the 250s and 300 so if you get the 300 stock pipe you need a 300 head pipe to go with it(unless you can weld) same thing can happen if you buy after market stuff; its close, so pay close attention to those part numbers.
